How Expensive Is Powder Coating? That's the Wrong First Question
Six years ago, I asked a coating shop a simple question: How expensive is powder coating? It sounded like exactly the right question. The quote came back, I added a small margin, sent it to the client, and the job looked great for about a month.
Then the high-temp powder coating on a stainless steel grill part turned brown and started peeling. The client's photo arrived with one caption: 'This sees 450°F, not decorative heat.' I replaced the part, paid for a rush recoat, and ate $1,300. I blamed the supplier for a while. The supplier wasn't the real problem. The real problem was that I never questioned what my question assumed.
The Price Question Is a Trap

But the number depends on substrate prep, coating chemistry, cure schedule, color match, quantity, and the supplier's actual process. A quote without those six variables is not a quote. It's a guess with a dollar sign.
Here's something vendors won't tell you: the cheapest way to buy powder coating is to fit your part into an already scheduled line run. A one-off color change or rush batch is what drives the price up. If you ask the price question without a spec, you're gonna get a quote, not a guarantee.
I've seen this pattern many times. When I say 'many,' I do not mean a couple of annoying quotes. I mean documented, repeated, expensive guessing.

What I Didn't Learn From the First Quote
In my first year, 2017, I made the classic mistake: I chose the cheapest quote for a small batch of coated brackets. The coating looked fine on my desk. What I mean is, it looked fine until it met a torque wrench. The adhesion wasn't right because the metal had been oiled and the supplier's 'prep' was a wipe-down, not an actual blast. Every single piece failed the adhesion test during installation. 34 pieces, $890, one week of delay. That's when I started documenting mistakes.

The Deep Reasons Coating Orders Fail
High-temp powder coating is a specification, not a switch
There is no product called 'high-temp powder coating' that works in every hot environment. Ratings can be continuous or intermittent; dry heat or hot water; on steel, aluminum, or glass. A product rated 400°F continuous on sandblasted steel may only be rated 300°F on aluminum because of thermal expansion. I learned that after ordering a 'hi-temp' batch for a client's industrial oven and seeing it crack within two months.
The supplier didn't lie. I didn't give them the operating profile. I asked for high-temp. They delivered high-temp. My definition of high-temp was wrong.
Coating on glass is a different animal
Coating on glass looks like a specialty add-on. It's actually a completely different process. Glass isn't conductive, so electrostatic powder doesn't stick the way it does on metal. The glass usually has to be preheated or treated, and if the glass is tempered, you cannot simply bake it in a standard powder coat oven without destroying the temper.
The glass panel incident in 2022 changed how I think about specialty coatings. It wasn't just one supplier's mistake. It was a sign that I had been treating coating as a commodity, not as a material specification.
I watched a $3,200 order of coated glass panels come back with every single panel distorted. Not cracked—distorted. The coater treated them like steel, put them on a conventional line, and the glass took on a wave that made the product useless. You can match a powder chip in the box, then cure it on steel and aluminum and get two visibly different results.

They did not look like a set. I should have asked for a physical sample cured on the actual substrate, not a digital color code.
Small orders are not the problem; vague small orders are
I've built a good chunk of our vendor relationships on small orders. When I was starting out, the suppliers who treated my $250 sample orders seriously are the same ones I use today for much larger jobs. Small doesn't mean unimportant—it means potential. Some of our best suppliers actually reserve line time for small clients who send clear specifications.
But small orders cost more per piece than large ones. Machine setup, color change, and cleanout are real costs. If a supplier says the per-piece price is low, then adds a batch fee, that isn't a scam. It's just the truth about how coating lines work. The expensive mistake is asking 'what's the price per part?' instead of asking 'what is the minimum line charge, and at what quantity does the price per part actually drop?'
To be fair, some suppliers do make small customers feel like a nuisance. I avoid those. But I also understand why a shop might hesitate when the request is 'a couple of small parts, can you just match this picture?' No. Send a spec. Then small is not small.
The $18,000 Cost of Asking the Wrong Question
Over six years, I've personally made and documented eleven coating-order mistakes. Combined, they cost roughly $18,000 in wasted budget—replacement parts, rush fees, shipping, and rejected work. I haven't even counted the time spent arguing.
I don't have hard data on industry-wide powder coating defect rates. But based on my own list, I can tell you that 7 of the 11 failures came from missing specifications, not from dishonest suppliers. One missing word—'continuous' instead of 'intermittent'—caused an entire $2,100 order to fail. One missed detail about substrate prep turned a $480 bracket order into a $900 embarrassment.
The cost is not just money. After the glass panel incident, the client didn't mention it again. Instead, every future request came with a line that said 'vendor must have coated glass experience.' That's the real damage: you lose the benefit of the doubt.

- Substrate material, including thermal history: welded, annealed, tempered, oily?
- Worst-case operating temperature: peak and continuous, plus environment (indoor, UV, chemicals, steam).
- Cure window the part can survive, and whether the coating must be part of a glass tempering cycle.
- Color reference: a physical sample is best. If using RAL or Pantone, specify the acceptable difference in Delta E.
- Quantity, batch size, and the line minimum. Ask about batch fees and color-change fees up front.
- Material documentation: current technical data sheet, safety data sheet, and any raw material codes.
That last point matters more than people think. I've seen buyers order by familiar brand names without checking whether the product documentation is still current. The next time someone asks me how expensive powder coating is, I tell them: it costs exactly as much as the specifications you didn't write. The coating is often the cheapest part of the job. The knowledge gap is expensive. Period.
