How Much Money Is In Powder Coating? A Practical Cost Checklist From Someone Who Has Wasted Budget on the Wrong Answer

Use this six-step checklist to estimate powder coating cost, understand epoxy roof coating differences, and avoid the quote mistakes that eat margins.

Let me start with the short answer to the question I get most often: how much money is in powder coating? The short answer is: it depends. The longer answer is easier to act on. Use the six-step checklist below, and you will avoid the mistakes that usually turn a profitable quote into a loss.

I work at IFF on the B2B specialty chemical side. My job is not to sell powder coating services. I handle formulation specs, quality documentation, and industrial coating requests—and I work with the IFF pharma solutions team on documentation discipline. I have personally made and documented 14 significant costing mistakes over the past eight years. They cost roughly $86,000 in wasted budget. This checklist is the version I wish I had before the first expensive one.

This is for three situations: a buyer trying to estimate a powder coating quote, a coating shop writing a quote, and a maintenance team comparing powder coating with an epoxy roof coating. If you are in one of those situations, you have the right page.

Step 1: Surface prep is not a line item—it is the line item

In my first year (2017), I made the classic mistake: I quoted a small-order job on material and spray time only. The 47 pieces came back with blisters because the line skipped the cleaning stage to save time. We had to strip and recoat everything. $8,900 in rework plus a 1-week delay.

Do not estimate prep. Ask what the actual surface needs: degrease, blast, iron phosphate, zinc phosphate, or a light sand. Each one changes the price. In the quote, prep should be the first line, not a footnote.

Step 2: Measure area and film thickness, not part length

The second biggest mistake is quoting by weight or part length. Powder is sold by the pound, but the cost driver is the surface area and the target film thickness. A small bracket with a large face can consume more powder than a longer but thinner part.

For every quote, write down:

  • Surface area in square feet.
  • Target film thickness in mils.
  • Theoretical coverage from the powder supplier.
  • Expected transfer efficiency (the percentage of powder that actually sticks).

If you do not have those four numbers, you do not have a cost. You have a guess.

Step 3: Pick the material system before you price it

Powder coating, epoxy roof coating, and polyurethane systems are not interchangeable. Customers sometimes ask for 'one price to coat all.' That is like asking for one price for every size of roof.

Epoxy roof coating is a good example. It is usually liquid-applied, measured in square feet, and needs a different prep and cure profile than powder. If you use a powder-coating price model for an epoxy roof coating job, you will miss the substrate prep, the primer, and the final inspection. A roof coating quote without a substrate condition report is a red flag.

One more note on search terms: if you searched for 'mdi icons home assistant,' you are probably not looking for a coating article. That said, in coating specifications MDI means methylene diphenyl diisocyanate, a raw material in high-performance polyurethane coatings. It is not a dashboard icon. It is a reactive chemical that needs proper training and PPE. Different world, same four letters.

Material selection also connects to the broader chemistry portfolio. Step 4: Calculate the full processing cost

Powder coating money comes from running a process, not from melting powder. Count the following:

  • Oven energy and cure time per load.
  • Hooks, racks, and consumables.
  • Masking material (for threads or surfaces that must remain bare).
  • Rework and scrap.

On a $3,200 order, I once forgot masking. The masking cost was $410, not $0. That error did not cause a meltdown, but it turned a thin margin into no margin. Since then, masking gets its own line in every quote.

Step 5: Add quality requirements and documentation

This is where B2B buyers and pharma people have a huge advantage. I learned from the IFF pharma solutions side that documentation is not overhead; it is protection. If your coating job needs a thickness report, adhesion test result, salt spray data, or batch traceability, the cost goes up. It should go up.

Ask the supplier: 'What documentation comes with this price?' If the answer is 'a receipt,' and your application needs records, you are about to buy a cheap price with expensive risk.

Step 6: Price the good parts, not the loaded rack

Here is the final step: divide the total cost by the number of good parts, not by the total parts. Suppose one load has 100 parts. If ten fail, the real cost per good part is 10% higher than your first math. That extra 10% often separates a profitable powder coating job from a write-off.

Use a simple formula:

Total process cost ÷ number of parts that pass inspection = cost per good part.

It sounds obvious, but I have watched many quotes ignore it until the first reject batch. In September 2022, I submitted a quote that looked good on paper. The result came back with 18 bad parts out of 120. The cost per good part was $14.60, not the $10.20 I had calculated. I do not skip the formula anymore.

Common mistakes and final notes

Here are the things that still catch me if I go too fast:

  • Minimum batch charges. A small quote may be priced per part, but the actual invoice often includes a minimum load charge. Ask before you approve.
  • Color change cost. Changing from dark to light powder requires longer purge time. If you ask for five colors in one order, the changeover cost is real.
  • Eco claims need evidence. The FTC Green Guides (ftc.gov) require environmental claims to be substantiated. If someone calls coating 'green' without supporting details, ask for the data. I have walked away from two vague 'recyclable powder' claims because the supplier could not describe the recycling loop.
  • Surface area model mismatch. Powder coating is usually quoted per part; epoxy roof coating by square foot; MDI-polyurethane systems by specification. Do not mix those models.

One honest limitation: my experience is based on roughly 300 B2B orders and sample requests since 2017. If you are working on million-pound production lines or marine waterproofing systems, your numbers will be different. Use the checklist as a thinking guide, not a price list.

Prices as of early 2025: in my recent project quotes, small and medium powder coated parts ranged from about $35 to $110 per part with prep included. Epoxy roof coating work in my market was usually quoted at $2–$5 per square foot, depending on the substrate and the specified system. Verify current rates with your suppliers before budgeting.

Bottom line: the money in powder coating is not in one magic number. It is in the process—prep, area, chemistry, processing, documentation, and good-part math. Count all six, and you will have a cost you can defend. Skip one, and you will have an expensive surprise waiting somewhere in the curing oven.
