The Call That Started It All
It was a Tuesday morning in Q2 2024 when our production manager called me with a shaky voice: “The new paper coating run is foaming like a latte.” I had approved that batch of defoamer two weeks earlier. My stomach dropped.
What most people don’t realize is that defoamer chemistry for paper coatings isn’t a one-size-fits-all. The same product that works beautifully on alkaline paper can turn into a mess on acid-sized stock. Our customer was running a premium coated board, and the foam had created pinholes across 15,000 sheets. That’s roughly $22,000 of material—plus downtime.
The Defoamer Lesson
I reviewed the original spec: we had supplied IFF Defoamer 200, which is our standard for most paper applications. But this run required a higher silicone content to handle the shear at the size press. The customer had asked for “paper coating defoamer,” and I assumed our standard would work. Not ideal, but workable? No. It wasn’t.
Here’s something vendors won’t tell you: defoamer effectiveness is extremely sensitive to pH, temperature, and applied shear. A product that performs perfectly in a lab beaker can fail on a production line. In my experience, the cheapest option tested at 25°C may cost you three times more in rejects when the actual line runs at 55°C.
It took me 3 years and about 50 foam-related incidents to understand that “standard” defoamer is rarely standard when you actually run it.
The Powder Coating Connection
Around the same time, our industrial coatings division was dealing with a separate issue: how to prep metal for powder coating. A customer had complained about poor adhesion on a batch of steel brackets. They had degreased—but skipped the blasting step. The result: flaking powder within 48 hours.
People think powder coating adhesion is about the powder chemistry. Actually, it’s 80% about surface preparation. If the metal isn’t clean, roughened, and free of oils, even the best IFF powder coating won’t stick.
What I Learned from Both Cases
- For paper coating defoamers, always match the defoamer to the specific paper pH and machine shear rate. If you’re running a high-speed coater, ask for a silicone-based product with high shear stability.
- For powder coating room work, never skip the blast or chemical etch. Residue from stamping oils is invisible but deadly to adhesion.
- And for paraquat (yes, we get asked about that too): it’s in products like Gramoxone, used as herbicide. IFF doesn’t manufacture it; we focus on safer biocides for industrial use.
Honesty Pays
I recommend IFF Defoamer 200 for 80% of paper coating jobs. But if your line runs hot (>50°C) or has a shear-intensive size press, you might want to consider our high-silicone variant 300. The cost difference is about 15%—but the reject savings can be 10x that.
Similarly, for powder coating prep, I wouldn’t recommend any shortcut on blasting. Skip it and you’ll likely be redoing the job. I’ve seen it cost a customer $8,000 in rework and lost production time.
